CASE STUDY: SURFACE POROSITIES IN CAST ALUMINUM We’ve taken significant steps to tackle surface porosities in cast aluminum products made with green sand casting. Many foundries see this issue as an unavoidable by-product, but we saw an opportunity for improvement. We worked with our casting simulation supplier to study porosity formation using simulation modeling in our newest case study. Surface Porosities in Cast Aluminum Green Sand Products Author: Paul Snyder, Engineering & Quality Manager Key Findings - There is a linear relationship between the solidification time and the amount of hydrogen diffused into the casting's surface. - Reducing the reactivity of the melt through the reduction of strontium (Sr) Parts Per Million (PPM) can limit the amount of hydrogen diffusion without the use of mold chillers. - The use of mold chillers promotes a more aggressive solidification rate in areas with extended solidification times created by the casting design. - Unsightly surface porosity is most effectively remedied through a combination of mold chilling and a lower Sr PPM. We thoroughly vetted our findings and solved a problem that one of our top customers struggled with for 14 years at another foundry. 5th-grade students experienced metalcasting in their own #FoundryInABox class with BQC Foundry! About 200 students were guided through the sand casting process, where they saw metal poured into molds. On one side of their casting is BQC Foundry’s logo, and on the other is ELCO’s logo.
