THE SIX BIG LOSSES The joy of any production supervisor lies in achieving high #output and hitting the target number of cartons produced by the end of their shift. To turn this dream into reality, a smooth #production and #packaging operation is essential. However, it’s often not that straightforward, as various challenges arise that can disrupt the process. These challenges are commonly referred to as the Six Big Losses in manufacturing. 1. Set-up and Adjustment: Setting up a machine involves adjusting all parameters to suit the current SKU (Stock Keeping Unit). This process cuts across all stages of production, from the filling machine operator, capping machine operator, labeling machine operator, shrink wrap machine #operator, to the #palletizers who adjust the carton sealing machine. Delays in setup can eat into valuable production time. 2. Minor Stoppage: While minor stoppages are often overlooked because they don’t last long, frequent occurrences can quickly add up. Even though they are inevitable, they must be minimized, as their cumulative effect can have a significant impact on productivity. 3. Speed Loss: Speed loss is often attributed to the operator. An experienced operator understands that different SKUs require different machine speeds. Additionally, the type of packaging material plays a role. Some materials can limit the machine’s ability to run at full capacity, so adjusting speed accordingly is critical. 4. Quality Defects: Quality issues can often lead to conflicts between production staff and quality assurance personnel. Quality defects not only affect the finished product but also cause disruptions in the production flow. It’s crucial to minimize defects and avoid halting operations due to quality concerns. 5. Rework: Rework is another major loss that can usually be avoided with diligence on the production floor. Rework increases the workload and can significantly reduce efficiency, leading to poor overall performance by the end of the shift. 6. Start-up Rejects: This is a common issue at the filling stage, where the machine must be calibrated to achieve the correct fill level. Variations in product density, such as changes in Specific Gravity (S.G.), can result in initial rejects, requiring close collaboration between the operator and quality personnel to minimize losses. As a Production Supervisor, I keep a sharp eye on these losses daily to ensure smooth operations and better results. What about you?
