I was working on a throughput maximisation project on a production line last week. While this project was not about cost reduction, I noticed several cost-reduction opportunities over the course of my investigations. One of these was a small opportunity that nevertheless is a good illustration of an important principle - we should try to link resource consumption to throughput as far as possible. There are many examples in factories of processes that either run continuously or at their maximum capacities when the users of the service or resource they provide do not require it. Think of water sprays that run at a fixed flowrate even when production rates vary, circulation loops in utility and production processes, extraction fans that run at a fixed speed regardless of activity in a process area and so on. If we can operate these processes, utilities and services at the specific level of output needed at all times, savings become possible. Sometimes we can save multiple resources with one solution, for example, savings in both water and energy. So what was the simple opportunity I identified? It's one I see often on packaging lines - open blowing of compressed air that operates continuously, regardless of line stoppages. In this specific instance, some simple automation could be instituted such that the air inlet solenoid valve is only opened when the filler is operating. A solenoid valve blowing air when it is not needed is essentially an air leak, and a big one at that.
