Battery Show: 'Uwe Koehler on innovative cooling methods in #electromobility: The upheaval in #mobility, both in private and freight transport, can no longer be stopped. Both from an ecological point of view and in terms of the efficiency and effectiveness of drive systems, a rethink in the direction of #emobility is absolutely essential. Challenges and opportunities of e-mobility The current challenges in e-mobility require creative and #costefficient solutions without compromising on #quality and #performance. A key aspect here is #thermal management. The high power densities in drives lead to increased temperatures and thus to losses that affect not only the continuous performance but also the service life of the systems. Traditionally, oil #cooling has been used as a solution, but this method requires additional installation space and various components. An innovative solution is available: the use of cast resin to cool drive motors. Progress in #stator potting Historically, stator potting has not become established in the automotive industry. Problems such as insufficient thermal conductivity and cracking due to different thermal expansion coefficients meant that this technology was initially not pursued further. However, developments in recent years have overcome these challenges. Modern potting materials with a thermal conductivity of 6-8 W/m-K lead to significant increases in performance. These materials also have similar coefficients of thermal expansion to the stator laminations, which reduces mechanical stresses and cracking. Advantages of the new cooling method The new cooling method offers numerous advantages - Firstly, it enables a significant reduction in mechanical stresses and therefore increases the longevity of the #drivesystems. - Secondly, the insulating capacity remains stable even at high temperatures. - Another advantage is the shorter throughput time in #production. The elimination of time-consuming processes such as classic trickling and coating of welded joints means that shorter cycle times can be realised. Economic and ecological aspects The introduction of this innovative cooling method not only contributes to increased performance, but also makes the production of electric drives more economically attractive and ecologically sustainable. A static solid cooling system integrated into the drive requires no additional cooling systems, no maintenance and significantly reduces the CO2 footprint. Lambda Resins is currently working on a project that aims to simplify and make electric motors more cost-effective. "Our goal is to make our contribution to making e-mobility suitable for the masses by developing low-cost, high-performance solutions," explains Uwe Köhler. By eliminating additional dynamic cooling systems within the stator and using solid-state cooling, electric motors can be made simpler, cheaper and maintenance-free.

Fuel cell vehicles (FCVs) are gaining significance due to their potential to reduce greenhouse gas emissions and dependence on fossil fuels. Their efficient fuel cell cycle makes them ideal for last-mile transportation, offering zero emissions and longer range compared to battery electric vehicles. Additionally, the generation of electricity through fuel cell stacks is becoming increasingly popular, providing a clean energy source for various applications. This paper focuses on utilizing the energy from fuel cycle bicycles when it's not in use and feeding it into the home DC grid. To achieve this, a dual-phase DC to DC converter is proposed to boost stack voltage and integrate with the 24 V DC home grid system. The 2000 series from Dumarey Green Power is a heavy duty flywheel energy storage system. Here are some example use cases to explain what it's for. The flywheel can be integrated into heavy transport equipment such as busses, trucks and diesel-electric trains. In the most simple configuration, the flywheel is acting as a KERS system capturing up to 300 kW of power generated through dynamic braking. The flywheel then provides this power back to the vehicle at the next acceleration event, improving performance and cutting fuel consumption. A flywheel can also be used as part of a load-levelling strategy. Consider a large electric shredder powered from a diesel engine. As material enters the shredder the system requires a brief but high spike in power. These spikes occur every few seconds through the working life of the equipment. Those power spikes are transmitted directly to the diesel generator, resulting in a continual "power-on power-off" working life. This is suboptimal for fuel consumption, emissions, and for reliability of the generator. The flywheel is able to provide 300kW of instant power when the shredder requires, and will charge from the generator in-between spikes. The result is a much more level power demand on the generator, with emissions and fuel savings providing a rapid return on investment. Load levelling can be applied to a vast number of applications. Flywheels do not suffer from cycle fatigue and the 2000 series can be charged and discharged millions of times. This makes it particularly suitable for applications which require frequent injections of power.
