Gravity die casting of two components is simulated in FLOW-3D CAST. The volume of fluid (TruVOF) method is used to achieve realistic filling results. VOF is a simple and accurate way to track free surfaces. The simulation was done in three steps. Firstly, thermal die cycling was implemented to determine the local temperature distribution of the mold. Based on these results metal filling is simulated. Lastly, a solidification simulation is carried out to analyze solidification-related defects. In simulation material properties, such as surface tension, density, and viscosity are temperature dependent. This has a big influence on the accuracy of the final results. In addition, presolidification during the process of filling is considered. 📄 New Publication: Optimization of Aluminum Extrusion Press Productivity I am pleased to announce my co-authorship of "Optimization of Working Conditions and Increase of Productivity of Aluminum Hot Extrusion Press Based on Finite Element Analysis" with Juan Llorca-Schenk and Praveen Hewage. This study, conducted in collaboration with Alumex PLC, utilizes finite element (FE) simulation to optimize billet temperature, enhancing extrusion velocity while maintaining safety. Our findings show that simulation predictions closely match real-world results, leading to significant productivity gains without additional equipment investments. This cost-effective methodology supports the importance of tailored extrusion conditions over standardized approaches, offering substantial benefits for companies using extrusion simulation for die design. Analyzing Load-Bearing Capacity of Thermoplastic Threads. 🔬👍 The BRYSON project, funded by BMWK, has developed a novel thermoplastic hydrogen pressure vessel. This involved introducing the "boss," a unique connection element that consolidates a short fiber-reinforced fitting with the braided pressure vessel and adds a thread. ⚙️ With the high internal pressure of hydrogen storage systems (burst pressure = 1700 bar), transferring large axial loads through the threaded connection is crucial in component design. ✔️ The load-bearing behavior of co-consolidated thermoplastic threads was studied through static component feature tests with varying thread screw-in depths (30, 45, 60 mm), and the numerically determined limit load closely matched the test results. 🔩 The animation shows the thread's plasticization increasing with the tensile loading of the test specimen. Therefore, using the simplified load-bearing proof per ASME code is an effective method to estimate the maximum transferable load of a co-consolidated short fiber-reinforced thread. In conclusion, this research has provided valuable insights into the behavior and load-carrying capacity of thermoplastic threads in high-pressure applications, particularly in hydrogen storage systems.
