Directed Energy Deposition (DED) is revolutionizing metal additive manufacturing, offering a cost-effective solution for producing high-strength parts. While the technology holds immense promise, there is a current lack of industrial standards for DED. Integrating DED with deformation techniques, particularly utilizing rolling for bulk deformation, could enhance part quality by leveraging forging effects in real-time. Understanding the nuances of rolling is crucial for refining deformation processes and achieving significant improvements. The implicit solver struggles with very large problems because it needs to solve a complex set of equations. The explicit solver requires very small time steps. This new Physical Sciences at ORNL technology combines both implicit and explicit methods to speed up the #simulation of large-scale, time-dependent thermomechanical processes, such as #welding and additive manufacturing.

FLOW-3D CAST is considered one of the best software solutions for the simulation of HPDC processes for several reasons. This type of casting process requires specialized simulation capabilities to overcome the challenges related to material flow, solidification and the structural properties of the cast parts. Among other things, FLOW-3D CAST allows exact studies of the filling of the chamber (chute, ladle, direct dosing, vacuum, ...) due to the various modeling capabilities. This process step goes into a subsequent cycle calculation in order to obtain even more realistic simulation results. In addition, the shot curve can be optimized, thus reducing scrap and increasing component quality at the same time. Some possibilities resulting from the inclusion of a realistic dosing process with FLOW-3D CAST: 🔹Avoidance of air inclusions 🔹Optimization of the heat balance (cooling design) 🔹Avoidance of distortion of the filling chamber 🔹Extending the lifetime of the chamber and tools 🔹Optimization of the cycle time and reduction of costs 🔹Avoidance of unnecessary turbulence 🔹Identification of early solidification in the chamber 🔹Improvement of flow behavior 🔹Shortening of development times Conclusion: FLOW-3D CAST offers a unique combination of accurate flow simulations, defect detection, optimization capabilities and support for large, complex castings, making it the ideal choice for HPDC simulations. In the 2024 R1 release of Ansys Maxwell, a new feature was introduced to allow for a twisting factor to be included in Litz Wire models. This allows for a more robust solution that includes the increase in total wire length that occurs when twisting the bundles together. Meltio and Ansys evaluated the accuracy of Ansys additive manufacturing simulation. Using the Additive Manufacturing Directed Energy Deposition (AM-DED) module in the Ansys Additive Suite, the printability of a nickel-based turbine blade component was investigated and the results were compared with a physical part.
