We’re manufacturing an order of NSO 2422-14 straight wall containers for one of the leading industrial packaging companies in North America today. These containers, available in 12” x 15”, 24” x 15”, and 24” x 22” footprints, are fully compatible with 48” x 45” AIAG pallet systems. We’ve programmed a cutting-edge KraussMaffei machine and robot tandem to execute the manufacturing of these containers to perfection — because in these projects, every detail matters. Straight wall containers that do not have consistently straight side walls have been a frustration that has plagued the automotive and manufacturing industries for decades. Though it seems like a minor issue, inconsistent side walls — as well as side walls that aren’t to spec — can cause damage to the parts and products contained within them. Through years of design, engineering, and testing, and with continued investment in the latest state-of-the-art technology, we have developed the straightest straight walls in the industry. With frequent changes needed in products and their packaging, it is essential for manufacturing lines to be more adaptable than ever. Previously, machine builder Gerhard Schubert GmbH Verpackungsmaschinen manufactured form and spare parts at its headquarters and shipped them to its customers all over the world. Now, thanks to additive manufacturing and advanced manufacturing platforms, form and spare parts can be printed at the customer’s site. As a result, lead time decreased by 90%, logistics-related greenhouse gas emissions decreased by 80%, and storage costs are greatly reduced. What does this mean in practice? ► A Client's Journey on the DBR77.com Platform I’d like to share a story about a project we worked on using the DBR77 platform. It's about how a digital twin helped an automotive lighting manufacturer design an optimal production line. ► Case Study: Automotive Lighting Manufacturer Our client, an automotive lighting manufacturer in southern Poland, employs 270 people and occupies 28,000 m², including a 12,000 m² warehouse. Production processes include injection molding, painting, electroplating, assembly, labeling, quality control, and packaging. The plant manager needed to design a new production line layout focusing on throughput and labor efficiency. ► Our Actions 1. Building the Digital Twin: * We created a digital twin to replicate material flow. * Defined work times for stations and described the dynamics of transport. * Mapped out animation paths for a complete material flow simulation. 2. Analyzing Plant Layout Variants: * Developed three different layout variants. * Compared material flow times and productivity for each variant. ► Results and Insights The most efficient layout included a central buffer warehouse. Although this layout didn’t have the shortest material flow time, it increased daily productivity by 6% compared to a linear setup without an intermediate warehouse.
